Pallet movement

Scaling

Moving full pallets between dock, storage, staging and production areas without a human forklift operator.

Why we rate it this way

Autonomous pallet jacks and forklifts are in repeated paid deployments across 3PLs and manufacturers, sold by at least five vendors with multi-site customers and a Rockwell-owned incumbent. Brownfield variability, dock edge cases and safety certification still limit penetration to a small share of forklift hours, which is why this is scaling rather than mature.

What happens today

The incumbent process

Manual forklift operators, typically on multiple shifts with high turnover.

Forklift operation is one of the largest hourly labour categories in logistics and the labour-model change is the whole business case.

How do robots attack it

Robotics approaches

Autonomous forkliftEarly commercial

Retrofit kits or purpose-built forklifts that drive, lift and enter trailers autonomously.

AS/RS pallet handlingMature

Fixed automated storage and retrieval systems that move pallets or cases within a structure instead of with vehicles.

Who is doing it

Vendors and deployments

Who buys it

Target customers

CPG manufacturers

Line-side to warehouse pallet flows in CPG plants are repetitive and 24/7.

Retailers

Retail distribution centres are the largest pallet-flow sites.

Third-party logistics providers (3PLs)

3PLs run many similar sites and buy in fleets once one site proves out.

What is in the way

Adoption barriers

Labor-model change

Removing operators changes shift structures, union agreements and supervisor roles. Sites that only reassign drivers to exception handling do not realise the savings that justified the purchase.

Workflow variability

Pallet quality, stacking patterns and staging rules differ by shift and by customer, and the robot inherits every exception the humans quietly handled. The fix is process discipline, which the vendor cannot sell.

Safety certification

Certification to regional standards for driverless industrial trucks is slow and site-specific, and it caps travel speed, which caps throughput. Customers with global footprints want one certificate, not one per region.

Brownfield integration

Most sites were laid out for human drivers; racking, aisle widths and floor quality vary, and every pilot becomes a site-engineering project. Vendors win when they can deploy without changing the building.
